You might consider using the $3.50 per can spray insulation from McMaster-Carr. Goes on fast and dries to the touch in less than 10 min. I would allow at least 5-6 hrs between coats though.

That's not too far from the mark.  The only significant thing I would
mention is to use your Variac to control the drill speed.  Also, be sure
to use the same rig when polyurethaning the secondary; keeping it
horizontal and rotating until it dries will prevent drips and runs.
