I use baffles on all my secondaries now.  I do this so I can run the
wire inside the form (aesthetic reasons).  My last secondary uses a
baffle at each end of the secondary, about an inch and a quarter into
the form if I remember correctly.  I press fit them inside the form
and then used silicone sealant to hold them in place, and create an
airtight seal.  I wouldn't suggest using anything other than silicone
sealant or similar for that purpose.   Even if you manage to get the
baffles perfectly round the inside of the PVC tube is somewhat bumpy,
and uneven.  Based on a suggestion from Steve ward I used copper discs
for the terminations at the end of the coil, this should reduce the
e-field between the two terminals.

If you're wondering how all of this works, let me tell you that it
works beautifully.  I get sparks exceeding four times the secondary
length.  The secondary is twelve inches long and I'm getting fifty
inch sparks off of it.  I haven't had any internal breakdown problems,
despite running the wire inside the form.  Now, before the spark
length police try to get me I offer up some photos as proof of the
spark length I'm achieving.  Also, I have linked some photos of the
end cap construction for this particular secondary.
