Robin,

Well, for one thing, since the voltage step up ratio has changed,
a different amount of ballasting is needed, when you changed the
amount of ballasting using the variac, this may have caused more
saturation in the variac, and this may be causing the inefficiency
you're seeing now.  Just a thought.
